Although industrial control computers and programmable controllers themselves are highly reliable, if the switch signals input to the PLC are incorrect, analog signals have large deviations, or the actuators controlled by the PLC output ports do not act as required, these can all lead to errors in the control process, causing irreparable economic losses.
The main reasons for errors in field signals input to the PLC include:
Short circuits or open circuits in transmission signal lines (due to mechanical pulling, line aging, especially rodent damage). When transmission signal lines fail, field signals cannot be transmitted to the PLC, causing control errors;
Mechanical contact chatter, where although the field contact closes only once, the PLC perceives multiple closures. Although hardware includes filter circuits and software adds differential instructions, due to the PLC's scan cycle being too short, errors may still occur in counting, accumulation, shift instructions, etc., leading to incorrect control results;
Malfunctions in field transmitters or mechanical switches themselves, such as poor contact, transmitters reflecting significant deviations in field non-electrical quantities or failing to operate normally. These faults can also prevent the control system from functioning properly.
